Tiivistelmä
Työssä tutkitaan säätöpiirien hyvyyden arviointia ja kehittämistä UPM Kaukaan sellutehtaalla Valmet Control Performance:n (VCP) avulla. Työssä pyritään validoimaan VCP:n laskemat suorituskykyindeksit vertaamalla niitä kirjallisuudessa esitettyihin laskentatapoihin. Työssä suoritetaan prosessikokeita, joiden pohjalta luodaan simulaatiomalli, jonka avulla myös testataan indeksien käyttäytymistä eri ongelmatilanteissa. Lisäksi työssä tehdään case-tutkimus väkevyyden säätöpiirille, jonka osana simuloitu säätöpiiri toimii. Lopuksi pohditaan VCP:n hyötyjä, haasteita ja mahdollisia kehitysideoita.
Matlab:in avulla todettiin kirjallisuudessa esitettyjä laskentatapoja ja työssä onnistuneesti saatiin laskettua keskihajonta, virheiden itseisarvon summa, vaihtelu- ja säädönohjausmatkaindeksi. Värähtelyindeksin laskennan havaittiin tuottavan haasteita puuttuvien tietojen vuoksi. Värähtelyindeksistä esiteltiin neljä erilaista vaihtoehtoa, joista yhden oletettiin vastaavan VCP:n laskutapaa. Värähtelyindeksien tulokset poikkesivat huomattavasti VCP:n laskemista tuloksista. VCP:n määrittämää kokonaissuorituskykyindeksiä ei työssä laskettu, mutta se esiteltiin lyhyesti.
Simulaatiomalli luotiin tehtaalla suoritettujen askelvastekokeiden pohjalta. Askelvastekokeita suoritettiin kaksi eri koetta ensimmäisten kokeiden tulosten vaihdellessa. Askelvastekokeen datasta laskettiin prosessimalli hyödyntäen FOPDT-algoritmia. Tulokset taulukoitiin ja kolme poikkeavaa tulosta poistettiin, jonka jälkeen laskettiin tulosten keskiarvo, josta malli luotiin. Mallin validoinnin perusteella malli oli hyvä. Mallin avulla simuloitiin kolme erilaista häiriötilannetta: venttiilin toimilaitevika, mittauskohina ja kuormitushäiriö. Simulaatiosta saatu datan avulla laskettiin eri häiriötilanteista suorituskykyindeksit. Indeksit käyttäytyivät oletetusti.
Case-tutkimuksessa tutkittiin väkevyyssäätöpiirin toimintaa. Säätöpiiri on kaskaditoteutus, jossa väkevyyssäädin toimi pääsäätimenä ja alasäädin oli simulointimallissa tutkittu virtaussäätö. Case-tutkimuksessa hyödynnettiin VCP:n tuottamia raportteja ja kuvaajia, joiden pohjalta havaittiin säätöpiirin värähtelevän huonon säätimen virityksen seurauksena. VCP:n ilmoittama vikadiagnoosi oli tuolloin mittauskohina ja muutamaa kuukautta aikaisemmin diagnoosi oli ollut värähtely. Säätöpiiri viritettiin uudelleen, jolloin värähtely saatiin loppumaan. Säätöpiireihin tehtiin myös muita ohjelmallisia muutoksia, jolloin suorituskyky saatiin hyvälle tasolle.
VCP:n hyödyiksi havaittiin sen raportit ja kuvaajat, tietojen sijainti yhdessä paikassa ja datan hyvä laatu korkean näytteistystaajuuden avulla. Haasteiksi järjestelmälle havaittiin joidenkin kuvaajien hankala tulkittavuus, joidenkin raporttien hidas latautuminen ja säätöpiirien vikadiagnoosien luotettavuus. Kehitysehdotuksina annettiin käyttäjäkokemuksen parantaminen ja tietojen esittämisen parantaminen. This master’s thesis investigates the evaluation and development of the quality of control loops at UPM Kaukas pulp mill using Valmet Control Performance (VCP). The aim of the thesis is to validate the performance indices calculated by VCP and compare those to the ones presented in the literature. In the thesis, process experiments are performed, from which a simulation model is created. This is used to test the behaviour of indices in different interference situations. A case study is performed for a concentration control loop, of which part of the simulated flow control loop operates. Finally, the benefits, challenges, and possible development ideas of VCP are considered.
The indices were calculated using Matlab and the standard deviation, the integral of absolute error, the variability and control travel indices were successfully calculated. The calculation of the oscillation index was found to present challenges due to the lack of information. Four different options were presented for the oscillation index calculation, one of which was assumed to be close to the method of VCP. The results of the oscillation indices differed significantly from the results obtained from VCP. The VCP’s total performance index was not calculated at work but was presented briefly.
The simulation model was created based on the step response experiments performed at the factory. Two separate step response experiments were performed because of the noticed variation of the results obtained from the first experiments. A process model was calculated from the step response experiment data using the FOPDT algorithm. The results were tabulated and three outliers were removed, after which the average of the results was calculated. Model was created using the averages. Based on model validation, the model was found to be sufficient. The model was used to simulate three different disturbance situations: valve actuator failure, measurement noise, and load failure. The data obtained from the simulation were transferred to Matlab where performance indices were calculated for different disturbances. The indices behaved as expected.
The case study examined the operation of the concentration control loop. The control loop is a cascade implementation in which the concentration controller acted as the outer loop controller and the inner loop controller was the flow control studied in the simulation model. The case study utilized the reports and graphs produced by the VCP, based on which it was observed that the control circuit oscillated because of poor tuning of the controller. The Fault Diagnosis reported by the VCP was measurement noise at the time and a few months earlier the diagnosis had been oscillation. The control circuit was retuned to reduce the observed oscillation. Other programmatic changes were also made to the control circuits, bringing performance to a good level.
The benefits of VCP were found to be its reports and graphs, the location of the data in one place, and the good quality of the data because of a high sampling rate. Challenges to the system were found to be difficult interpretation of some graphs, slow loading of some reports, and reliability of fault diagnoses of control circuits. Improvements in the user experience and the presentation of information were given as development suggestions.
